Thermoformed vs Cold-Pressed Pickleball Paddles
Face material gets the marketing and core thickness gets the arguments, but how the paddle is assembled is the spec that changed the sport. Here is what thermoforming actually is, and when a cold-pressed paddle is still the better buy.
Pickleball paddle marketing has three axes: the face material, the core thickness, and the construction method. The first two get most of the attention — and both are covered elsewhere on this site in carbon vs fiberglass and 14mm vs 16mm. The third is the one that actually changed how paddles play in the last three years, and almost nobody explains it.
This is that explanation: what thermoforming is, what it does to the ball, why it caused a durability scandal, and why a traditionally built paddle is still the right buy for a lot of players.
The two methods
Cold-pressed is the traditional way. The face material and the honeycomb core are bonded together with adhesive under pressure at room temperature, and a separate plastic edge guard is fitted around the perimeter to hold the sandwich together and protect the edges. Almost every paddle made before about 2022 was built this way, and plenty of good ones still are.
Thermoformedis the newer method. The face wraps around the core and the whole assembly is formed under heat and pressure as a single unibody structure. There is no separate bonded edge — the paddle is one piece, usually with a thin protective guard fitted afterwards. Many thermoformed paddles also have foam injected into the perimeter cavity before forming.

What thermoforming actually changes
One thing, from which everything else follows: the perimeter stops flexing.
On a cold-pressed paddle, the outer part of the face is supported only by adhesive and an edge guard. Hit a ball out there and the face flexes, which absorbs energy and lets the head twist. The shot comes off slower and further from where you aimed. On a thermoformed unibody, the perimeter is structurally continuous with the rest of the paddle, so it flexes far less.
The consequences, in the order you notice them:
Off-center contact keeps working.This is the real prize, and it is why the construction spread so fast. Not a bigger sweet spot exactly — a smaller penalty for missing it.
More power.Energy that used to go into flexing the frame goes into the ball instead. Thermoformed paddles hit harder at the same core thickness, which is why the pro tour eventually introduced a power ceiling — explained in our paddle approval guide.
A firmer feel.A stiffer frame transmits more to your hand. Some players read that as "connected" and some read it as "harsh", and both are describing the same property.
Gen 1, 2, 3, 4: decoded
These labels are industry shorthand with no governing body behind them, so treat them as rough signposts rather than specifications.

Because nobody polices the terms, a brand can call any paddle whatever it likes. Judge what the construction is actually doing — is the perimeter continuous, is there foam, where is it — rather than the number on the box.
The delamination problem
Thermoforming has a real history attached to it, and any honest guide has to include it.
Early thermoformed paddles developed a failure mode where the face separated from the core. Counterintuitively, a delaminated paddle often plays betterfor a while — the unbonded face acts like a trampoline and the ball leaves faster, which is precisely why it became a competitive-integrity issue rather than merely a warranty one. Several manufacturers revised their processes, and the pro tour introduced the PBCoR power test partly in response.
Current thermoformed paddles from established brands are substantially better on this than the 2022–2023 generation. But it is a construction-level risk rather than a brand-level one, and no thermoformed paddle has decades of field data behind it the way cold-pressed builds do. Which should you buy?
Buy thermoformed if you play at a level where mis-hits cost you points, you want more power at the same core thickness, and you like a firm, connected feel. Realistically that means 3.5 and up, and it definitely means anyone who competes.
Buy cold-pressed ifyou are still learning, if you value comfort over power, if you have any elbow history, or if you want the most forgiving face for the least money. A well-made cold-pressed 16mm paddle is softer on the arm, cheaper, and has no construction-risk question attached to it — and for a social doubles player it may genuinely be the better paddle.
There is no snobbery in this. The most forgiving paddles on this site — the Onix Z5, the HEAD Radical Elite, most of our best beginner paddles— are cold-pressed, and they are recommended precisely because of it.
How to tell which one you are looking at
Listings do not always say, so use these signals.
Language."Unibody", "thermoformed", "foam-injected walls", "perimeter foam", "Gen 2/3/4" all mean thermoformed. A paddle described only by its face and core thickness, with no construction language, is almost always cold-pressed.
Price. Below about $80, assume cold-pressed unless it says otherwise. Thermoforming requires tooling and adds cost, which is why the construction did not appear at the bottom of the market until recently.
The edge. Thermoformed paddles typically have a very thin edge guard or a molded edge, because the frame does not need one structurally. A chunky plastic edge strip is a strong cold-pressed signal.
Weight. Foam-injected thermoformed paddles usually sit at the heavier end of their weight class, because foam has mass. A very light paddle at a low price is almost certainly cold-pressed.
